Slip Casting

Pour liquid clay into a plaster mould and the mould drinks the water out of it, leaving a firm shell of clay standing against the wall. Wait a few minutes, pour the still-liquid middle back out, and you have a hollow object of even thickness in a shape no wheel could throw — a teapot with a spout, a figurine with an undercut, a handle that is part of the body rather than stuck on afterwards. The mould does the work by capillary action alone; plaster is a sponge of fine pores that pulls water in and holds it. The technique made complex ceramics reproducible, and it is how most of the porcelain and sanitaryware in the world is still formed today.

Make the plaster mould

Everything depends on the plaster being genuinely absorbent.

  1. Mix plaster of Paris to the recommended water ratio and pour it around a model.
  2. Let it set, remove the model, and dry the mould completely — a day or more.
  3. Test it: a drop of water on the surface should soak in within seconds.
Use the stated water ratio. Too little water gives dense plaster that will not absorb; too much gives weak, crumbly plaster. And a mould that is not bone dry will not draw — the commonest reason a first cast simply refuses to form.

Mix slip with a deflocculant

The trick is to make clay flow with as little water as possible.

  1. Blend clay and water to a pourable consistency and note how much water it took.
  2. Now make a second batch, adding a few drops of sodium silicate as you go.
  3. Compare — the deflocculated slip pours freely with markedly less water.
A deflocculant makes the clay platelets repel each other electrically instead of clumping, so they slide past one another. Less water means less shrinkage on drying, which means fewer cracks. Overdo it and the slip goes thick and gelatinous again — there is a narrow optimum.

Cast and time the wall

Wall thickness is set by nothing but the clock.

  1. Fill the mould to the top with slip.
  2. Top it up as the level drops — the mould is absorbing water and the slip is shrinking.
  3. After a measured interval, pour the liquid centre back out and invert the mould to drain.
Time several casts at 5, 10 and 15 minutes and cut them open to measure the walls. You will find thickness grows roughly with the SQUARE ROOT of time, not proportionally — the clay layer already formed slows further water passing through it, so doubling the wall takes four times as long.

Release, fettle and dry

The cast releases itself if you let it.

  1. Leave the mould until the cast has stiffened and pulled away from the walls.
  2. Open the mould and lift the piece out.
  3. Trim the pouring rim and smooth the mould seams with a damp sponge.
The clay shrinks as it dries and separates from the plaster on its own — forcing it out early tears it. Note the mould needs to dry out fully before the next cast, which is why production potteries run large numbers of moulds in rotation rather than reusing one quickly.

History and context

Slip casting emerged in the eighteenth century as European factories chased complex porcelain shapes, and became central to the Staffordshire potteries. It solved a problem throwing cannot: a thrown pot is necessarily a body of revolution, and anything else has to be assembled from parts.

What it changed commercially is reproducibility. A mould makes the same object every time, so quality no longer depended on which thrower was on shift, and unskilled labour could produce complex ware. That was a large part of the economics of industrial pottery — and, as with most such shifts, it displaced the skill it replaced.

The plaster is a consumable. Moulds absorb salts and clay particles into their pores and gradually stop drawing; a working mould has a life of perhaps a few dozen to a couple of hundred casts. Potteries therefore keep master models to make replacement moulds, which is why the model — not the mould — is the valuable object.

Still the standard method. Toilets, basins, teapots, figurines and technical ceramics are slip cast. Modern industrial versions use pressure casting, forcing slip into porous resin moulds at several bar, which cuts a twenty-minute wait to a couple of minutes — the same physics, hurried along.
