
Etruscan Granulation — Gold Spheres Without Solder
The Etruscans attached minuscule spheres to gold — down to 0.14 millimetres — and you cannot see the point of attachment. No solder, no blob, no halo. For centuries nobody understood how they did it.
The trick is not a solder but a eutectic alloy. Put a trace of copper between the sphere and the sheet, heat to around 890 degrees — well below gold's melting point of 1064 — and a copper-gold alloy forms at the interface which melts at that lower temperature. It flows for an instant, bonds the two, and re-solidifies. There is so little copper that the joint disappears.
It needs a steady hand and a control of the flame you only learn by getting it wrong. Test on offcuts before you touch the real piece.

Cut thin sheet into half-millimetre squares. The more uniform the offcuts, the more uniform the spheres will be.

Place the offcuts on a charcoal block, well separated. If they touch, they melt into a single larger sphere.

Pass the flame over the offcuts. The moment they melt, surface tension pulls them into perfect spheres on its own. You do not need to do anything — liquid gold already wants to be a sphere.

Pass the spheres through sieves of different mesh. Within a motif the spheres must be the same size: a single larger one is immediately obvious.

Mix a copper salt with a light organic glue (animal glue or gum) and water into a thin paste. The copper is the secret; the glue only holds the spheres still until the heat arrives.

Use the smallest possible amount. Too much copper and the joint shows: a reddish halo remains and the surface is no longer clean gold.

With a damp brush pick up one sphere at a time and set it on the design. Work under a lens — at this size the naked eye is not enough.

Let everything dry before heating. If water remains, the steam flicks the spheres away and the motif falls apart.

Heat gently: first the glue burns and the carbon reduces the copper to metal. This stage must be taken calmly, or the spheres shift.

Raise the flame and watch the surface. The instant you see a wet flash — the eutectic alloy flowing — take the flame away immediately. One second more and the spheres sink into the sheet.

Let it air-cool, then pass a soft brush over it. Spheres that come away were not bonded: put them back and repeat on that area only.

Pickle in citric acid to remove surface copper oxide, then polish lightly. Do not rub hard: the spheres are attached at a single minuscule point.

What actually happens. Etruscan granulation is described as colloidal soldering, but the more precise term is eutectic diffusion. At a temperature well below gold's 1064 °C melting point, a eutectic alloy forms at the gold-copper interface which flows just enough to create a permanent metallurgical bond, then re-solidifies as the temperature is held or slightly reduced. So little copper is introduced that the joint is nearly invisible and the gold surface reads as uninterrupted.
How small they were. The Etruscans achieved granules of 0.14 mm. For comparison: the Sumerians used grains of around 2 mm, the Trojans 1.1 to 0.4 mm, the Greeks about 0.25 mm. This is not only manual skill — spheres that small have a surface-to-volume ratio that makes the eutectic process far more delicate to control.
The mystery and the Castellani. For centuries scholars and metallurgists were baffled in their efforts to work out how the Etruscans achieved granulation with no evident use of solder. During the first half of the 1800s excavations around Rome brought Etruscan goldwork to the attention of the Castellani family, Roman jewellers, who worked on the problem for years. The puzzle of colloidal or eutectic soldering was not finally solved until the early twentieth century, after Castellani's death.
Why surface tension does the work. In step 3 you shape nothing: molten gold becomes a sphere by itself because a sphere is the shape with the least surface area for a given volume. It is the same reason a water droplet is round. The entire production of the granules rests on a physical phenomenon working for free.
An honest note on risk. Nothing toxic is handled here: gold, a pinch of copper salt, glue and heat. It is hot work like forging or kiln firing. The real risk is ruining the piece, not poisoning yourself.
